On my 76 box it's a 5/16 inverted flare on the pressure side and 3/8 inverted on the return side.

I have run into the same issue, seems if I push on the back of the switch so the lock cylinder is slightly forward in the bezel it turns free. Going to try a different ignition switch, didn't have this issue with the old switch.

I just used the 6 shooter towers and moved them back to the rear set of mount holes.

Mine is right at 20 1/2 on both sides.

I didn't think there was a difference in the flex plates but I found out different. The C6/AODE flexplate puts the torque convertor in a bind in the pump. Get a 164 tooth flex plate for a pre 1981 302 and everything will bolt right up.
